Ferrovanadium is primarily produced through a pyrometallurgical process (using high heat) in an electric arc furnace. The most common method is the aluminothermic reduction process, which is self-sustaining due to its highly exothermic (heat-releasing) nature.
Primary Raw Material: Vanadium Pentoxide (V₂O₅), which is obtained as a byproduct from processing vanadium-bearing magnetite iron ores or from petroleum residues.
The Process (Aluminothermic Reduction):
Raw Material Preparation: The main ingredients are vanadium pentoxide (V₂O₅), a reducing agent (typically aluminum powder), and a source of iron (like iron scrap or mill scale). The iron is necessary to form the iron-vanadium alloy. Fluxes like lime (CaO) or fluorspar (CaF₂) may be added to control the fluidity of the slag.
Charging the Furnace: The mixture is charged into a refractory-lined electric arc furnace. The furnace is not primarily used to melt the charge but to initiate the reaction and maintain the slag in a molten state.
Initiating the Reaction: An electric arc is used to start the reduction reaction. The reaction between aluminum and vanadium pentoxide is extremely exothermic:
3 V₂O₅ + 10 Al → 6 V + 5 Al₂O₃ + Heat
This reaction generates enough heat to sustain itself and melt the resulting vanadium and iron into a liquid alloy.
Separation and Tapping: Due to density differences, the molten material separates into two distinct layers:
The denser ferrovanadium alloy (FeV) sinks to the bottom of the furnace.
The lighter alumina slag (Al₂O₃) floats on top.
Casting and Crushing: The furnace is tapped, and the two layers are poured into a mold to solidify. The ferrovanadium ingot is then broken up, crushed, and sorted into standard sizes for shipment. Common grades are FeV80 (~80% V) and FeV50 (~50% V).
An alternative silicon reduction process exists, often using ferrosilicon as the reductant, sometimes in a two-stage process to produce lower-grade ferrovanadium.
